    It's taken me a month to get back to this project but I finally found the restriction.
    I never got a reply about what happens in the expansion chamber, which *appears* to have BOTH water flowing through a water jacket AND water spraying directly into the hot exhaust flow. It turns out that is exactly the case--2 cooling water paths converge in the expansion chamber. Water that flows from the stator cover & into the brass elbow on top sprays directly into the exhaust gassses was mostly plugged up. I drilled out the mineral deposits plugging up the fitting, then ran a brass bore brush down thru the hole in the top of the chamber. Put it back together & tested it in the lake while watching the temperature monitor I had installed.

    Before the fix I was maxxing out my readout which only goes up to 120*C. (248F). Now the highest temp I've seen in about an hour's worth of riding this weekend was 58*C--HALF the Max I was getting.

    This is a long post that 99% won't care about but I'm leaving it here to help the next guy who can't find or get answers.

    I'm sure there are many of these 25yo machines in far worse shape but in my case all my overheating problems were caused by one little brass elbow.

    I STILL would like to know what the inside of the expansion chamber looks like so I understand how the water flowing inside the water jacket gets OUT and mingles with the other water stream spraying on the exhaust gasses.
    How much flows thru the couplers & into the waterbox, and how much runs out the drain line in the bottom of the chamber & exits at the rear fitting?

    I could learn more if I had a bore camera.
